I hate MDF dust...had a lung infection from the stuff last spring so I don't take any chances anymore
one of the little tweeks I have been working on.... it will all make sense in the end
no 90* edges..all 45* and will be sanded perfectly smooth

isnt that port longer than 20"? the craftmanship looks VERY good for a skillsaw.
dtbrown; it's called kerf cutting just take 75% of the material away with the saw cut. make them closer together for tighter bend. yes it makes it weaker there but you have to use resin in the gaps to bring it back to strength...

with only a 20" long port it would be impossible to get the needed port area....

nope....that would screw up the inner cf3
this box is solid...it is made from Premium 1" mdf and with the port walls and corner bracing there will be no flex or vibaration at all...all the joints are bang on flush and the glue I use has a 2 ton tensile strength

Looks very good, very professional. My last box I built I used a $250,000 CNC router that we have at my work to get all the dimensions to within a thousandth of an inch. It's nice to work building cabinents all day long, and using the tools for my own projects is even better. Posts: 584 | From: don't worry, be happy | Registered: Jan 2008

anyways this is how I make my flares nice and solid
I use the holes to take advantage of capillary attraction..the resin gets drawn in thru the slits and the air bubbles come out thru the holes... this ensures that the kerfs are 100% filled and rock solid once the resin cures....
works better than any other way...glue shrinks and leaves voids in the kerfs..this way does not[ ]
here is the inner Kerf..full of resin and filled like a nice smooth 45*
