1. What is the maximum allowable thickness of material to be used on any surface (ex-doors)? 1/4", 3/8", 1/2" etc.
2. May you tape, or in anyway cover factory vents or openings in a vehicle?
3. Will door pods, or any other area holding an 8" driver have to be removed from the vehicle if they wish to compete with only the number of 12"/15" drivers being used?
4. If no, will unhooking them from an amplifier and "popping" them with a battery to verify consider to be ok?

1. I can't explicitly answer this question. If a door panel has been replaced, then the material being used to replace the door panel should be of similar structural strength to that of the OEM material. For door panels, I would think 1/4" is more than adaquate. Obviously, kick panels and speakers that are mounted in the doors will require thicker trim plates. The goal is to insure that the changes are cosmetic only and do not represent a significant structural change.
2. You may tape as this is not a structural change.
