I'm currently rebuilding my extreme van and had a question for someone that may have tried this before. You close the door at the bottom and there is maybe an inch thick void, with curves etc. I was thinking instead of trying to form wood around it, I was going to close the door after it is taped or plastic covered. Then pour the space full of a body filler. Once it dries, open the door, peel off all the tape etc, and I should have a molded edge that the door closes really snug against? I was planing on putting a lot of screws in for the putty to wrap around and "bond" itself to the wood and metal. Sound like it would work, or would I still have problems with cracking?

You may have a longer lasting door bottom section if you use an epoxy with a filler (like milled fiberglass) for strength. It shrinks very little too. I think bondo is over 5% shrinkage. Check out TAP plastice web site for more info. Lots of good info there.

Actually I have a big bag of mill fiber sitting right here I used for part of the dash. Prob is, after I let it soak in for a couple days, then hit it with a mixer for the hardener, it gets VERY stringey(sp). The filler is not actually bondo, but VERY similar. It stays a little more "runny" to begin with which allows it to pour down into the hole better. Do you think the fiberglass fiber would stay more "fluid" if I didn't mix as much in? or not stir it so fast with the mixer?

There are 7 bags of quik rete, more steel, MDF and such in this thing than you can shake a stick at. Needs to be rock solid everywhere
