Rounding will help some not going to get you any huge gains. To see 2Db gain in rounding would mean that there is a diffrent issue that needs to be looked at.
I'd drop 2 subs and plug the holes for the other 2 SOILD. Fill the seams and sand out if ya need to. Use the same amount of amps ya got right now. See what happens. Be careful with to much port, you can cross the line where more port in not a good thing.
When you burp it what do the subs do....do they play in to the box...play out of the box or do they move the same amount in and out ? That can give you a very good idea on what area needs to be addressed.
Have you sat in the van and played it to get a feel of how it sounds and feels ? What is the air in the port like ? Does the port have pressure or vacume......no flow at all ?
One of the most important thing I have learned was how to tune a baffel. Not as far as it affects the tuen of the box but how the subs react to the thickness of the baffel. A baffel thagt is to thick will hurt your score more then you would belive. I also learned that a straigh circle is about the worste thing to do when you have a think baffel. When ya build a thick baffel think Areo port
I'm sure if ya relook at this there is a simple mistake that has casued you so much grief.
More port in an astro with 4 18's is better and 40 cubes is too big for the woofers he has so knocking it down to two he would most likely blow up some stuff. As far as the baffle is concerned it depends on the subs and the enclosure in general. Mine is loud with a 9" thick baffle.
I hope you get to that 160 there's probably just something you're overlooking that is holding you back. I had that problem 5 years ago when all I had to do was run a ground wire from the battery to the back and gained 5 decibals. So it might be something simple like that.

Well, I almost got my mini-car (k-car)system done. Now I just gotta work on the mids and tweeter box.
Talk about ghetto fabin!! things are tough over here now, you can tell by the battery I'm using! try not to laugh too hard. The one cool thing about it is that I'm using the old Hifonics subs that had the blue light so when the bass hits, the subs light up, Now I gotta get the mids to do the same thing and I think it will be nice for an entry level build.

ok so wait i just sold three pair of the crunch ground pounders and i used a switched 12v when i coulda just hooked the leds to the signal wire i for some reason thought it would hurt something guess i shoulda tried ok well keep the updates coming gav

I hope it won't hurt anything, I'm waiting to here back from Mike or some of my team members about this type of connection.
I checked today with my DMM and even with the lights connected the way they are. the meter still ready 1 ohm, so I guess I'm ok.

I know that this is late in the post but I wanted to know in building your foundation for the box did you have to liquuid nail in laying your mdf down or screws/ brackets?

well, I think you can only do street max and up so either way, your in for a heck of a ride.
If possible, don't do it alone, 2 is always better then one! Take your time with your design. Pick your equipment wisely! plan on many mistakes and do overs. Rome wasn't built in a day! enjoy but write EVERYTHING down! every change,upgrade, down grade etc.

Well, I'm back at it again. Had to redo the battery wiring, the rats next has been replace with a better flowing system. before after I'm even trying to make it look a little Professional by building a nice background. like I said...trying!lol
after all is done, amps go back in and it baffle work time. Found out I've been choking the chicken daaaaaaaaaaa I mean subs so I gotta shed a few layers and let them breath. who know's maybe I'll make it into the club this year!
