Maybe welding is for a future build for you. Just make it a few layers thick and a few braces along the center of the larger panels to reduce flexing and vibration.

well, her is my latest update. I finally got some real free time to make a basic frame and wall. its only the first layer but I can see it coming together. Tomorrow, I'll start on the other side. once that is done, the floor and roof will be next. Question, what do you astro builders usually use to fill in the gaps between the van roof and the enclosure roof besides 2x4's? trying to stay away from foam, that stuff is a mess!

I guess I'm not so good a taking pic. the floor is straight. as for the slider bar, its gonna get cut off, unless I can find a way to remove the rivets without doing to much damage

2x4's would probably work fine. I would just make it 2 or 3 sheets thick and then use threaded rod to tie them together in the center where they are weekest.

well, I got the roof started. I hope I'm doing it!
Question, before I put the top part of the box up, should I resin the 2x4's to make them stronger or not.
Here is the scale baffle. its getting there slowly but surely!

I would screw a big sheet of wood over them into the cross members on the ceiling. Then screw the top of your box to that.
That's what I did with the roof on my Jeep except I filled the gaps between my roof and the wood with expanding foam. No flex there! I tried using glue and gluing them straight to the roof but some stayed some pieces fell off.
